Installation & Configuration Guide

Phase 1: Pre-Installation (Preparation: 15 minutes)

⚠️ Safety Protocol: The FC-TSAI-1620M is part of a Safety Instrumented System (SIS).

  1. Bypass Check: Before disconnecting any wires, ensure the corresponding safety loops (e.g., High-Pressure Trip) are bypassed in the Safety Builder software.
  2. Wiring Audit: Use a fine-tip marker or label maker to tag every field wire (Channel 1–16). Missing a wire or swapping channels will cause a misread and potentially trip the plant.
  3. Power Check: Verify the 24 V DC supply is stable using a Fluke 115 or equivalent.

Phase 2: Removal (Step-by-Step)

  1. Unplug Connectors: Gently disconnect the high-density ribbon cables or system cables that link the FTA to the I/O rack.
  2. Field Wiring: Unscrew each terminal. I recommend taking a photo of the wiring layout as a “live” reference before starting.
  3. Release Board: Loosen the mounting fasteners or release the DIN-rail clips to remove the board from the cabinet.
  4. Inspect Housing: Check for any signs of heat damage or corrosion on the cabinet mounting rail.

Phase 3: Installation & Power-On

  1. Mounting: Snap the new FC-TSAI-1620M onto the rail. Ensure it is seated firmly to provide a good ground path.
  2. Re-wiring: Reconnect the field wires according to your labels. Tighten the terminals to approximately 0.5 N·m.
  3. Cable Connection: Reconnect the system cables. Ensure the locking mechanisms “click” into place.
  4. Loop Check:
    • Power up the field loop.
    • Check for “Open Loop” or “Short Circuit” diagnostics on the Honeywell HMI.
    • If available, inject a 12 mA signal (50% range) to verify accuracy in the control logic.

Customer Cases & Industry Applications

Case 1: LNG Terminal Emergency Repair An LNG export terminal in Australia experienced a “Channel Fault” on a critical cryogenic temperature loop. The failure was traced to a corroded terminal on the FC-TSAI-1620M due to salt-air exposure. Since the terminal could not be bypassed for long, they needed a replacement immediately. We provided a New Surplus unit via international express. The board was replaced during a 4-hour maintenance window, saving the site from a mandatory safety shutdown.

Case 2: Refinery Preventive Replacement A refinery in Singapore was performing a 10-year turnaround. They noticed that several of their original Honeywell termination boards showed signs of “pitting” on the trace connectors. To avoid future failures, they replaced 10 units with our New Surplus FC-TSAI-1620M boards. The I&E manager noted that the New Surplus boards were significantly more reliable than the “refurbished” ones they had tried previously, which often had loose terminal screws.

Frequently Asked Questions (FAQ)

Q: Is the “M” in 1620M significant? A: Yes. The “M” typically denotes specific coating or hardware revision changes intended for improved longevity in industrial environments. It is fully backward compatible with the standard FC-TSAI-1620 but offers better resistance to moisture and vibration.

Q: Can I replace this while the I/O module is powered? A: While the system cables are designed to be robust, I strongly advise against “hot-swapping” the field wiring on the termination assembly while the safety loop is active. It is far safer to bypass the loop and power down the field supply to avoid accidental shorts.

Q: Why not buy a cheaper refurbished board? A: In my experience, refurbished termination boards often have “fatigued” screw terminals. After years of being tightened and loosened, the metal becomes brittle. New Surplus boards provide fresh, un-fatigued terminals and clean solder joints, which is essential for low-resistance analog signals (4–20 mA).

Q: Do these boards come with the fuses installed? A: Yes, our New Surplus FC-TSAI-1620M units ship with the standard factory-rated fuses for each of the 16 channels. However, we always recommend checking that the fuse rating matches your specific site standard before commissioning.
